Most patterns are pdf for easy downloading. Here is a book for sale on Amazon:

This link has some 4" blocks I think, but you still have to print them out yourself. She has a tutorial on pp in another section of her site. http://quilterscache.com/A/AlphabetPatterns.html

There is a great booklet called Fat Quarter Fonts. Easiest way ever to sew letters and numbers any size. At our kids sewing class they were making pillows and purses with their names in fabric using the directions in the book. They they started tracing shapes from coloring books to sew. It comes with CD but you don't have to use it to print if you don't want to.

There are a couple of books out there. The first one is probably closer to what you want, because it's paper pieced, and she includes numbers and special characters.

I'm curious about why you specifically don't want to use PDFs, which are such an immediate gratification. I'm assuming maybe you don't have access to a printer?
