by chance are you trying to sew over a seam when the problem starts?

What kind of presser foot are you using? When doing a satin stitch it is better to use an applique presser foot. The groove on the bottom of the foot allows the thicker zigzag stitch to pass under the foot without it getting bunched up---keeping your feed dogs feeding your fabric through smoothly.
Also, make sure that your stitch length is not too short---a short thick satin stitch will keep your fabric from feeding evenly. |
oops--sorry---double post!

Just ran across another tip that applies here. That is to use thin paper (such as tracing paper, or maybe the coffee filters that someone else mentioned) underneath the applique.

When using a satin stitch I use a stabilizer and I also make sure my foot has that little groove that allows for the bulk of the thread so it moves smoothly. good luck EM
